there's a company here, that sells the casting polyurethane, in different viscosities and such, and it can even be made to "foam". I wonder, if it could be poured inside the EMT you're using, to add rigidity? If light enough, but "full", I bet it'd stiffen the conduit substantially.

In addition to the Hope Depot type sealing foam, available in both rigid and flexible versions, there are "spray" cans of foam available that are typically used in custom industrial manufacture. These foams are intended to be sprayed inside a tube or cavity. They come in rigid (normal), flexible and structural versions. I especially like the little extras, charging posts, outlets, and the awning/shade. Whats nice about what you illustrate in this thread is that the design can be slightly altered easily for bigger trailer thus getting a bigger pod if its need for a group of people. Only thing I would alter is having the bed a little bigger and moveable since I tend to stretch out and like to sleep outside sometimes. Thanks for posting the pix and sharing your work with us. Have you considered sharing this with instructables, ehow, and the like? Alot of people outside of BRC would love this.

The bed is not ancored to the pod.
If the pod was 4" wider, I would have put it across the end, doubled the width, and hinged it to fold up with no need for legs.

I'd love to see a pic.
If it's 5' between the wheels, I'd consider widening the frame to the outside of the wheelwells for the extra space.
If it's already enclosed, that might be tougher.

The other thing was the gap where the wood and sheeting come together at the inside top corners.
I would'nt want water to get in that gap when I hosed it out.
The first thing I would do with yours is make the inside white so I could see better and it would be less dreary.

Definitely a non-issue if the ambient temperature remains survivable. Nylocks generally have a nylon or other malleable plastic insert (thus the vernacular inclusion for similar products) so unless the temperature gets hot enough to melt plastic, which some nylons will melt around 350F losing structure slightly below that, it won't be a problem. If they are holding critical components together you may want to consider something else like nord locks or even toothed washers. Nylon is mostly good for light load, high vibration resistance, in my experience.
There is also double nutting with jam nuts or other.
A jam nut with a locknut on top works well, bearing grades required in mind.
Castle or other nuts for safety ties or flagging for security.
When possible I use flat and lock washers at a minimum.

It's effective when used properly.
Many use it a lot to save money on hardware.
I recently used it on a rifle receiver where other locking methods are not viable.
High grade, but small hardware.
The threads are the weak point.

Wow!! Great set up. I'm very impressed. I sleep in my van but I need a new shade structure this year and yours will be perfect when adapted to my roof rack. I don't think I would leave it extended in a wind storm. I'm not sure how securely roof racks are attached.

Somewhere buried on this board is the story of a shade structure suspended from RV roof racks, two or three RVs, I think. High up, making a nice, large lounging area. Hard to get to in a hurry and lower. Torn off at least one of the roof racks in a sudden blow, ripped it right out of the metal. That had to be expensive when they turned it in.

My current ideas for shade using roof racks involve the rack as support without actualy attaching the shade to the rack.
The shade is ancored to the ground only so that if the worst happens, the grommets rip out and only the tarp can fly away.
